good, I tried modeling using the regular stuff and it didn't turn out too well. I'm more curious now not only to see the final project but also to see how your modeling works

i started carving today only to find out that the foam had contracted a fair bit. i hadnt noticed this until to day because as it contracted it pulled the foil taught and the foil covered the gap. the contraction of the foam answers why the holes on my initial plug were off. i took a couple precautions to insure that the holes lined up this time, hopefully it works.
i foamed the gap and it should be cured by tomorrow and i will carve the new foam. i should have the foam looking like something tomorrow.

I 100% support your viauon and i am in awe of your resolve. But reading this at times is painful.
Please consider having these shrouds designed in CAD (you can even start with 3D scans of RE-A / Evo-R buckets for a staring point).
All the best.

im not fluent in cad, especially in 3d applications. also i wouldnt know where to start in getting a scan done. but the biggest problem is i dont have the budget for it.
on another note here is an update. got the foam carved today, and will be body filling tonight, then sanding and shaping tomorrow.

I know of a company that can make a foam mold for you but it would need accurate dimensions for them to design off of.
I think the price would be a little higher than what Ive paid because there would be a lot of hand sanding.

there are several reasons i didnt go that route. the first the area that i filled has a sloped surface, and i didnt want it to overflow down the front of the car. second i can grab it at walmart and be back working in 30 min.

UGHHHHHH. the great stuff shrank again, so now i know that my holes werent off the first time but the foam shrank making them off. so now im going to get the 2 part foam and start over yet again.
referring to mass producing these headlights with a mold rather than making each set. if you decide to make a mold yourself go to Michaels and get the planter foam to carve the foam to the shape you want.

i am having a forum vendor make them for me. he has more experience than i do, and looking at his pics does good work.
there are a number of mold making methods out there

So I have to ask. If you are going to be selling these, (which I hope you do), will they be a completely assembled headlight or a kit and how much will you be selling them for? I'm very excited to see these complete!!!!
answering these questions may violate forum rules until he is a vendor...its a fine line on this (see really early posts)
