I don't find it hard to remove the turbo, but if you've never done it you don't know the tricks. Honestly, pick up the Haynes manual and read the procedure. Should take roughly 3 hours the first time you do it, then half an hour the 2nd time.

It seems like more of a PITA to port the wastegate.

Not a PITA just tedious. Get several bits for your dremel as the cast iron(I think that's what it is) will chew up the bits pretty fast. Just be patient and go slow, and you'll get it.

I believe the S5 wastegates have two openings which are both fairly large which makes porting them not so importent.

How large does the S4 WG need to be ported to be able to keep boost down below or at 10psi? Like millimeter-wise?

Everyone keeps pointing me to previous posts (especially that one ) but theres no way I'm going to that much trouble. I'd get another turbo with an external wastegate first. I just want to know how big I need to make my wastegate before it will control boost good on a S4 turbo. Thanks.

I found that the regular dremel took too long. Instead use one of the bigger more powerful ones or one like the rotozip (which is a big piece of crap, but did the job well when it was working). My bro picked up some special metal grinding wheels from the Depot. I'm not sure exactly what they are called but they're the orange ones. We ported out a Zenki turbo housing using that setup in ~30 min. Yeah it took a few hours to get that damned turbo off cuz of the heat shields but I couldn't see it taking more than an hour now that I know how to do it.

Just go as big as the flapper door is. Unless you have full 3 inch exhaust with tid and intake, it wont creep much. Just dont use nitrous!

Well I am going to have a 3" custom TID and a 3" DP and MP with no cats. For a little while I'll be using the stock catback so I doubt I'll have any problems. I'm just worried about when I get a full 3" ctabck on there.
