Turbo manifold exhaust leak driving me crazy!
ok so i never had a exhaust leak from the turbo manifold since I put my new motor in.
Then i took out the turbo with the exhaust manifold and ported the wastegate. I Inspected the manifold for cracks and re-installed everything with the factory metal gaskets that had less than a few hundered miles on them.
I then installed the racing beat rev II exhaust.
On cold start-ups there on after there is a metallic exhaust noise heard around the turbo.
I replaced the turbo to manifold gasket with one from pineapple racing (the graphite thicker one) i was sure that was the cause and choose the thicker gasket incase there was worpage in the manifold.
I fired it up and it was better, but still there. either it was leaking from the manifold to rotor housings or it was normal because of the big 3 in downpipe
tonight i took her on a 2 hour drive and then she started to make a loud exhaust noise from the turbo area under any kind of load, its dark outside and late so ill check it out tomorrow,
either the new gasket settled or i blew it out or another leak started. but i was wondering if anyone had any similar issues..
sorry for the book....

I had/have the exact same issue! It was a metal pinging noise. (I have the REV TII exhaust, too.)
I believe my exhaust leak issue is coming from the gasket between the engine and the exhaust manifold... This is due to an engine stud that had broken. That left three studs/nuts to hold the manifold to the engine. Of course it will leak.
I've yet to deal with this issue. (My car hasn't been driven in months...) I'll be messing with it soon, though. I have a solution in mind.

After porting, since you should remove the exhaust housing to do it, when you bolt it back up to the center you might have set it on there a little crooked from where it initially was (I think it can be turned 360° around the center assembly). Once bolted to the downpipe that could introduce extra stress to the manifold bolts/nuts. If you had to turn/struggle/crank on the exhaust to get it to fit that would be a tip off.
Always make sure you tighten the turbo to manifold bolts more than once, they like to cinch one side then the other side is loose again.
If you've noticed a decreased boost response and/or lower peak boost (but not due to altering weather conditions) then the leak is almost certainly before the turbo. If not, look to the downpipe and back.

no turbo boost issues, so im sure its after the turbo. i put her up on the lift and am pretty sure its the turbo to downpipe gasket. i had that gasket on/off a few dozen times and im sure its not sealing anymore.
on another note i found a oil leak (drip -rate) from the oil pan gasket. ordered up a new gasket as will as the racing beat oil pressure regulator (85psi street)and thermopellet shim kit. you have to drop the pan to install those so while im in there...

The turbo backplate is most likely the issue here. Keep in mind that the backplate is a machined fit to the turbo exhaust housing, there is no gasket there. I have gone through mine with a fine toothed comb to locate all my exhaust leaks. You can go through and replace all the exhaust gaskets, but the one you won't fix is the backplate. Your best bet is to take the turbo back off, remove the manifold, take the exhaust housing and manifold to a machine shop to have them clean the mating surfaces up. The pineapple racing graphite gaskets are good, but they won't tolerate warpage too much, nor do they tolerate re-use. Stick a set on with properly machined flanges and don't try to re-use them, and they will last you.

i had the same problem on my FC. i replaced all the gaskets, even made a aluminum gasket for the backplate. Recently i bought an FD, and ended up swapping over the same S5 turbo and manifold onto the FD. guess what.. exhaust leak gone. only difference was the FD engine to manifold gasket, which is two piece instead of one piece
