Front belly pan?
On a related note, does the belly pan behind the crossmember make much of a difference? You know, the one that covers the oil pan? I havn't had one on either of my S4's, and was wondering if I should.

Don't use Lexan, it's too brittle. The stock is ABS plastic. Aluminium would probably be the easiest thing to work with, and very durable.

Maybe I completely mis-read the original post, but are you saying that your car does not have any type of underpan below the rad? All FCs came with a stock plastic underpiece that bolts from the front bumper, all the way back to the crossmember right in front of the engine. If that is missing, you just need to find one used. Most people parting out a FC will just about give them away. Also, on S4s equipped with the "aero" package, you also have an aluminum pan that bolts behind that, and covers the engine and tranny. If you are talking about something else.. then nevermind this whole post

Either way, I think some people are seriously overthinking this when posting. Go to the metal store, buy a random sheet of aluminium about 1-2MM thick. Make a cardboard template for fitting, then cut and bend your aluminium. Alu that thin is easy to work with. If you have issues, heat it up with a torch.

The outside of the wheel is usually sprayed with some ion coating to resist oxidizating. The ions fill the valence electrons on the outermost aluminum atoms so they resist further hydrogen reactivity. Until they get chipped that is.
On a side note aluminum oxide is whiteish grey, so its not as noticeble as iron oxide which is brownish red. Steel contains iron, hence brownish red oxide.
Peace.

Remove an oxygen or add a hydrogen (or ion of) and get redox (reduction).
Really you can take any metal(well.. hydrogen too technicaly) and remove hydrogen or add oxygen (or ion of) and you've got oxidation or rust.
Consider H20... Water right
Remove a hydrogen. Result: OH-
Technicaly we just "rusted" water.
And I bet you were going to tell me you couldn't rust water huh?
BTW, OH- is Hydroxide...
Steel rust is called Iron Oxide
Aluminum rust is called Aluminum Oxide...
Interesting eh?
On a side not corrosion is a poor term. Something that is corrosive however usually is an oxidizing agent, in otherwords it causes rust. But... If you take Aqua Regia (High concentrate NO3/HCl- [its used for depleting gold out of ore]) and put it on your hands, you'll defiantely know about it. The Hydrogen will be pulled out of your skin and replaced with oxygen. It irritates the skin and blood will try to rush to the epidermis to try to replace the hydrogen and flush the oxygen. When blood touches oxygen it turns bright red (otherwise, CO saturated blood is blue). When the blood nears teh surface of teh skin, it appaers bright red due to instantly be saturated with oxygen.
Damn that was a mouthful.

But.. when some kid at McDonalds says he wasted 3 paychecks on a gun and is all proud... Ask him if he actually knows any of the dynamcis in play. After he tells you to **** off, tell him you can detemine bullet velocity, gun power efficiency, how far the bullet will go, curviture of its target implosion... well.. you owned him without needing to spend 3 paychecks on a gun to joke yourself into thinking you have a bigger ***** then other people.
Knowledge is power, its fueled me ever since I decided to return to school.

Come to think of it, I new a girl with the same last name. Wasn't a Sarah though, know that for sure. I think it was Brittany.
EDIT:
Anyhow, back on topic, as stated the belly pan really is required. It keeps the air flowing to the radiator instead of up and under the car.... err yeah.
Anyone have picts of a homade setup?
