headlights
i need some high beam head lamps similar to the hella 90mm high beam http://www.amazon.com/Hella-90mm-Hea.../dp/B000CSOH22. however i need them smaller, but i dont want fog lights, any ideas?

i am exploring several options in my journey to make a better sleek kit. one of which is using the evo r projectors. does any one have pictures of the rvo r projector's cut off? and over all lighting?
also one route i will explore (the more promising one) will be using the projectors/reflectors out of another car. that way even thought the lights themselves are not DOT, the lights will be out of a DOT headlight. this way it will have the correct patterns.
my objective in this project is to offer a sleek kit with great fitment, great lighting quality and a great price (as well as looking good).

I know you want to keep the cost down, but the options to do this are not very appealing. You have to piecemeal together projectors with a HID kit. If you do this, then make sure the projectors are actual HID rated projectors. Hint - most on eBay are not, they are meant for halogen bulbs and they will not correctly position the HID properly in the projector assembly. Also, don't use generic HID bulb kits. Use D2R bulbs or the equivalent.

Hope this helps and look forward to seeing what you come up with. I only know about this stuff as I have done way too much research on the sleepy eye conversion I have done on my car - search my name for the thread. I ended up using a Hella 50mm HID low beam projector and a 90mm halogen high beam.

as for the legality issue my intention was to mark it as for off-road use only yet let the public know that either which car it came from or leave it as that it came from a dot headlight (keeping my design semi secret).
do you have any pics of the lighting of both you high and low beams?

i took a look at the ones u pm'ed me, I assume u are talking about the projector unit its self. i have considered those, but i am not sure how i feel about the halo rings, im leaning toward the leds if anything. another thing is that like u said, hella is dot approved.
i do have a question about the legal aspect of it. if i use the hella lamps as discussed and there was an accident, would it be on hella?

) i solidified in my mind that i would be using those.
I think that is a wise decision. My suggestion is to offer a halogen projector based kit and then the HID upgrade. Those that order the halogen kit need to know you can't then use the same housings for HIDs, you have to swap the housing out for the HID ones. Let me clarify, you can stick a "HID" bulb in the halogen but you shouldn't and you'll blind oncoming traffic.
You could try it though as those HID retro kits are like $60 bucks or so and the Hella halogen projector unit is pretty inexpensive also. Call the rallylights.com guys and talk to them about this.

in my initial design the lights are attached to a custom metal frame then bolted to the core support then the visible portion of the headlight basically sits on top and is bolted down (similar to the RE kit seen here, http://www.fd3s.net/lights/index.html).
or more like the C6 vette light where it is a single sealed unit. and has adjustment screws in the housing, with this method i am afraid that i will get fogging and it may not allow for quite the aiming ease.

Those are both good questions. If you use the Hellas, you can purchase mounting brackets and these come with adjustment screws for aiming. These screws though are accessed from the front and I don't know if they could be flipped around so you could adjust from the rear? I would call the rallylights guys to ask them.
The second issue of fogging of the lenses is interesting. I'm assuming this is an issue all the sleek kits have. So you have to seal it someway but still allow access to the lights for servicing. Out of curiosity, how do Corvette units work? They have to have the same issue I would think.
I've always felt the sleek kits should use some sort of rubberized seal that could be affixed to the top of the headlight bucket. The lens would then be mounted to this and bolted down (I like the chromed allen bolts for this). You could use black though to match the rubber. Maybe even put the rubber eal on the lens covers too? This I think would give you a pretty effective seal that can also be removed if needed. I would theorize using a similar rubber gasket affixed to bucket around the headlight holes where the headlight modules would slip into the bucket making them pretty waterproof.
Bad/good idea? Thoughts?
