Thumbs up Update

The Base Model Core is now completed with Reverse Engineering.

Now I will be Rapid Prototyping one in ABS plastic with a Dimension 3D printer.
I should have this plastic prototype in my hands by this time next week.

I will carefully examine this model and test fit it and measure it and meticulously look for any flaws or alignment or sizing issues or anything at all. The engineer will also personally appear at my shop for this appointment.

If I find anything that needs changing or adjustment the engineer will quickly correct the issue(s) and then I will have another model produced until it is flawless and perfect.

If I don't find anything wrong then I will instruct the engineer to go ahead with making all the other variants based off of the Main base model.

After all the Base and Sub-Base models are engineered then I will try and determine how many of what style handles I will produce based off of this interest list.

For example I may make:
20 for Plasti-dip
15 for Powder coating
15 for Bead-blasting or polishing
5 for Carbon Fiber Wrapping
2 for Leather Wrapping

So if your desires are not on the list next to your name you may have to wait for another batch to be made so CHANGE IT!

After I determine how many of what style I will be making, I will then submit it for quoting.

After I award the Quote I will then know the final pricing for everybody but maybe not pricing for every option.

After everybody confirms or denies or changes what they want I may do a quick re-quote for accuracy.

Then I will take deposits and primary production will begin. (aluminum)

Then secondary production will be done (coatings, textures, etc..)

Then I will do a quality control inspection and if all checks out receive final payments and ship them out to you!

These would look sweet wrapped in perforated black leather, I'd like mine changed to this. Pm me if you need the leather when you're ready. I'll contact redlinegoods and have them send some extra material when I order my shift boot/brake lever boot to get a matching interior. 12" x 12" be enough? Thanks- Matt

My passenger door handle is broken and I'm on the verge of calling up Ray Crowe and ordering a new one.... But of course I want something that won't break but I'm not waiting forever either.

#1. What is the price:

If you still have questions about pricing then I can't help you much. for example: if the casting process for these handles costs $250 a handle then I obviously cannot sell them for $200 right? so how can I quote you a price until I know mine?

So far I had to buy a $4,600 3D Laser scanner to digitize the handle.
Then I had to spend $850 upgrading my computer to even use the scanner.
(AMD Phenon 2 quad core, 8GB ram, ATI radion 4850 1GB GPU)
Then I had to find and pay an engineer to model the digitized image $1000.
Now I am spending $150 for a rapid prototype ABS plastic handle for fitment testing.

Everything I am doing is NOT CHEEP as you can see. (and NO, the above costs are not getting factored into your costs) I just want to show everybody that good things come to those that wait. I am constantly moving forward on this project so its just a matter of ALL THE SUB CONTRACTORS! And while I cannot speak on their behalf I can only guesstimate for them

I am more concerned about making a quality product the correct way than to cut corners and just get it done (if anybody wants a sand cast handle for cheaper and live with the "AS IS" quality then lets start making a separate list here and I will give more details about that)

Question #2. Date of completion:

If that is not a good enough estimate for you then I will tell you that the first people to get there handles will be the people who are selecting or wanting the cosmetic options #1 through #6 from this post:

This is because options #7, #8, #9, & #10 all require me to outsource to subcontractors and that would depend on their individual turn around time.

After I post up accurate pricing for each option then I will take deposits and then production will begin and it should not be long after that where you will have your handles.

Question #3. How long after the payment will the items be shipped:
After ALL deposits are received then the first production run will begin and it could be about 2 weeks (I am guessing) until they are done and I will collect final payments and ship.

montego: because you have not specified which handle style you want its hard for me to answer your questions for you specifically. Have you read this whole thread? I think I have very detailed info in various locations on this thread that should answer most all questions.

Hey MAtt,
I think 12" x 12" is perfect. If you mail me your factory shift **** and THREAD for the stitches I can have that wrapped as well at the same time as your handle. (more leather will be needed) I can take some pictures of mine if you want to see.

I have received the Rapid Prototype in ABS plastic that was printed with a Dimension 3D printer.

The engineer was not able to personally appear at my shop on the day it arrived but he will be visiting on November 7th for final inspections.

I have already found a few very minor things that needs changing and after the final inspection with the engineer then he will quickly correct the issues and then I will have another model produced until it is flawless and perfect. (should only be one more because it is that close)

I have posted the pictures of the ABS plastic handle that was printed layer by layer.
You will see that this is only for test fitment and not for final production because you will see that on one axis it is much better quality and resolution than on the other axis. This is very cool and interesting to see in the detailed pictures.

all of this complication and customization seems un necessary for A CAR DOOR HANDLE. wow make the freakin part and just sell it already. im in the boat with mr montego, get this show on the road, this part has tremendous intrest!!! simplify your product offered and bug the hell out of your sub-contractors and fire them if they are lagging!!!

im sure some of the people that have been following this since the beginning are getting antsy. in the mean time all our community has for decent passenger door handles is using epoxy to repair them and expensive new OEM replacement that will eventually fail again due to poor design. i know good things come to people that wait but these broken door handles shouldve been adressed long ago...

I can sand cast some handles for you but you should be aware of what it will look like:

My original simple quick and easy manufacturing process that I was planning on using was called Sand Casting (see video

That is the prototype that you see in the pictures that I have posted.

As you probably see in the video sand casting is not the method I will be using because of the texture left by the sand grain and the pitting and there is what is known as "casting lines" which must be removed with grinding and sanding. Being that the part I am casting has dimples in it similar to a golf ball but more pronounced, the ground off casting lines will now have to be dimpled to replace the dimples that were lost in the casting/grinding process. I was using custom made center punches and dremel tool bits and even ball bearings glued onto a sheet with a hammer trying my best to replicate the original dimples. This was not working well and was way too time consuming which raises costs and does not yield a quality product.

On the $200 side of the scale you might expect to drill and tap a hole in the bottom of the handle and drill out a few hole areas (basically a raw casting)


Ok Now:
With that all said:
What I ended up with when I got my aluminum handle back from the sand caster was a nightmare.
1: It needed me to drill out 2 holes on top and one hole on the bottom, and drill and tap the threaded hole on the bottom.
2: It needed to be reduced down the thickness on a tab at the top with a dremel
3: It needed detailed dremel work on the alignment pins to fit properly, it also needed more dremel work in various other areas
4: And worse of all it left casting lines which have not only to be ground down but then you will have missing dimples all along 2 sides of the length of the handle that you would have to TRY and replicate.
5: It would still contain the seam-line made by Mazda when the made the plastic wrap
6: Its overall finish was grainy (JUST LIKE SAND!)

also it will be solid in the middle and heavier than the better one that I am making with a lightened core in the center.

Now WHO WANTS A CHEEP PIECE OF CRAP THAT WONT BREAK? ANYBODY?

You will have to spend about 2 hours working on the handle to get it to fit correctly and who knows how many more hours upon hours you would have to spend with the casting lines and the seam-line until it is decent to your individual standards but will NEVER be perfect.

I can have these ready to ship in 2 weeks......

The more people who want to go this route will only raise the cost for the other people who want the quality part because there will not be as many in the GROUP order.

Mazda Wants $460.05 for a door handle that will break, if you are wanting a handle from me to save money and don't care about the quality then you should just ignore this thread and just skip on over to here: https://www.rx7club.com/showthread.p...+handle+repair

I'm getting a bit frustrated, I like showing everybody the cool things and all the time and money that go into manufacturing so you can enjoy the process. I could just as easily keep my mouth shut and not say or post anything and just finish my projects without any public input and just sell it when its done but then you don't get to have any say in anything and you get what you get when you get it.

460 dollars??? :O i thought they were around 260ish range last time i checked a year or two ago with malloy...either way im in for one whether its quick and dirty or the NASA quality one thats nice and will take a while to come...

My Strength Test

Ok, so I don't know if you ever plan on slightly running over a cliff where your passenger (friend girlfriend or wife) might need to hang from the door handle in order to save their life but that was the only way I knew how to do a strength and durability test so here you go!

Again..

I know this is only the Sand Cast Prototype that I have spent hours upon hours working on with the dremel and sand blast cabinet and it is not the "NASA" handle that is not made yet (special lingo thanks to Stealth Fox) but I think the strength and durability will still be the same with the investment cast model soon to come.

Please note the dimple quality of the sand cast model I have.
