Too much coolant pressure?
I've researched the cooling system sticky, and i think i've got my problem figured out.. but i'd like to present it and my solutions to you folks, as there is a wealth of knowledge here...
Current situation:
Stock 3rd Gen with 9 months on a 38 mm Fluidyne radiator, new upper and lower hoses, new water pump and thermostat. I also have a 16 pound cap on both the filler neck and the aftermarket AST (from rx7.com) I had a small coolant leak where the bottom of the filler neck and the lower hose couple. i tightened up the hose clamp and all was well... for a week or so.
Now, the bolt on the front of the filler neck (the one with the wire that comes out of it, i'm assuming for coolant temp?) is springing a pretty tight streamed leak...
Solutions?? I'm thinking if i go back to 13 pound caps and replace that bolt i might be good? The lower hose is 9 months old, so i think i'm good there..... And i don't have any problems with leaks anywhere else.... arrrrrrghhhhhh.....

16psi shouldn't cause your system to leak. I say fix your leaks, and pressure-test your system. Most auto parts stores will let you rent or borrow a pressure tester.
For your leak around the sensor, try putting some sealant on the threads. Permatex makes a 'thermostat gasket sealant' that is designed for continuous contact with coolant.

I've had to replace the coolant level sensor on both of my FDs. Both times, the plastic body cracked on the threaded part in the same place. Sorta funny seeing the coolant pissing out in a stream like that...
As a quick (temporary) fix, I just put a bolt in there and grounded that wire to keep the buzzer from going off.
Unfortunately, the sensor is not as cheap as it looks - can't remember what I paid at Malloy, but the local dealer (Rosenthal) wanted over $140 for it!
