wow, there are so many things it could be that it boggles the mind... welcome to the sequential turbo system. in anycase, just go non-seq and if that dont work, its probally easiest just to go single turbo.
just pay someone to do the work because it will probally take you forevers to track down the problem. some people here have taken years to try to find the problem just to end up going non-seq or large single. large single makes more power too hehe

good luck in anycase and if you really do want to try to find it, try checking the stickies at the top of the page for the turbo Troubleshooting Guide (Derek Vanditmars' Turbocharger Troubleshooting Guide).

im not really sure if Derek Vanditmars' Turbocharger Troubleshooting Guide is still up but there are variants up someplace or another, do a search

can you be a little more specific as to when the problem occurs. For example. The second turbo is supposed to come online at 4500 rpms.If you dont have a boost gauge nows the time to get one. What psi are you seeing? before and after transition. From the sound of it I believe you are saying that the secondary fails to come online sometimes.I had the same problem as well. When it fails to come online does the car make a booooooo sound instead of the blow off valve going off?
The one thing to remember is that the first turbo must make at least 8 psi in order for any of the secondary turbo controls to even work.If you arent seeing 10 psi in your primary boost im willing to bet thats the problem.
Have you done any work on the car recently?
Spend some time with the car and note exactly what the car does. When and what causes it to not work correctly. This in turn will provide everyone with certain clues as to whats really wrong.
