DP Install... busted bolt... now what?!?!

Well in the process of Installing my Efini Y-pipe to get my boost back (the coupling was busted) I decided to install my Pettit SS DP since I had easy access to it. I doused the bolts w/ Super Lube and let them sit for a LONG time. Then proceded to remove the 4 bolts on the down pipe. 3 of them came off fine and the 4th (top left corner if facing the engine from the passangers side) snaped right off. I removed the pre-cat to see if I had enough thread to place a couple of nuts on to back it off but.... no. I went ahead and did the 2 nut trick to back the other 3 out (after letting them sit w/ lube on them) and they came out SUPER easy! So I though that if I used a dremel and flattened out 2 sides of the busted bolt I might be able to get it out since the others came out easy. No such luck.

I have been lubeing it for a couple of days now and the sucker woln't come out. Am I screwed? Do I have to remove the turbos to get it out now?! How hard is that? Do you think a shop might have better tools to remove this bolt!? HELP?!?!!

BUMMER. Try it again after running the engine for a few minutes to get it hot, or , if you have an electric heat gun and a piece of metal pipe, channel the hot air to the area around the bolt hole for several minutes.
Try not to heat the stud. It may expand it just enough to let the stud go.
Also, try tightening the stud, if it moves go back and forth gently, and expand the amount of each "swing" by just a little. Good luck!

Thanks I'll give those a try... I do have a heat gun and some metal pipe. I also have a tourch but I can't see how I would be able to heat the flange and not the bolt... *shrug* I have a feeling that I might be either taking the turbos off *EAK!* or towing it to a shop so they can remove the bolt and then towing it back home to put the rest together (or have them put it together). *sigh*...... I'll keep trying tho!

Maybe theres hope?

I got it to move about 1/4 of a turn now by doing the back and forth thing.... (w/ the addition of a hammer too ) It moves freely like that but then stops.... I can't really get the best grip too because of the confined space and using vice grips. I sprayed alot of lube in there and wiggled it back and forth ALOT and then again... and again... and again.... so I guess I'll let it sit now and see if the lube can do any magic.... We'll see I guess... thanks again.. if anyone has any other ideas please let me in

How hard would it be to maybe weld a nut to the end of the bolt so I would have some sturdy flat surfaces to grab... and I didn't have to use vice grips? I have a welding/cutting tourch... just have never done it.

I welded a bolt onto a stud that refused to come out on my n/a 90. Just let it cool completely before you put any pressure on it. Good luck, CJ

Worth a try - just be really careful in there not to cause more damage or hurt yourself big time. I would try a tig welder instead, but I doubt if you could get enough of a bead on it to be worthwhile in such a high torque situation. A cutting torch would be overkill in such a tight area. You might want to consider buying a different style of Vice Grips, it may give you an advantage in leverage and/or grip.

Let it soak for a few days first.
I know you want that sucker off NOW but sometimes a little patience pays off big time! Spray it tightened down, then let it sit for a day, then spray it loosened, and let it sit for a day. If you keep cranking it back and forth without any additional loosening you run a very real risk of snapping it off, and then you are totally screwed, glued and tatooed!
(and very, very unhappy)

if you can get in there with a drill, try and "easy out", they usually work

I WIN!!!

Well... I beat the lug today... and now I'm going to frame the sucker and place it on the mantle! Once I finally got it to move past that one point it took about another hour and I had it out! Thanks for all the suggestions guys! Now it's time to install the DP and Efini Y-Pipe..
