that , my friend is the WORST part of making a header..tying the wg into the DP. here is my best advice: after you get everything close and tack welded take the assembly off of the car, bolt the header up to a dummy engine and make sure ALL of the nuts and bolts are tight before you finish weld. if you dont do this nothing will bolt back together due to the nature of stainless moving around while being welded

Thats why I made the engine flange holes 1/2 . I also plan on bolting the old cast exh manifold onto the flange while I weld the outside but not really sure yet what I am going to do when it comes to welding the inside of the tubes. Have any ideas?

what do you mean the inside of the tubes? if you are talking welding the engine side of the flange, i dont suggest welding both sides if you are not and experienced welder, the heat will make the SS unstable and soft. weld the outside and if you just have to weld the inside use silicone bronze rod at low heat.

So I should just weld the outside of both flanges? Not on the inside? What if I just welded one side and not the other, is that fine? I can only weld the inside of the turbo flange because of clearance issues (can't get the wand in between the two tubes). Will it eventually crack if I weld both sides (in and out)?

Here is my problem with welding the outside of the pipes on the turbo flange side, just no room to get the TIG in there between the two. Can I get away with welding the pipes inside the turbo flange or will it eventually crack? Now welding the outside of the pipe on the engine flange side will be no problem.

Welding the inside or outside or both is no prob. Excessive heat with huge welds will damage the material as Turbostreetracer pointed out. Just make sure the material is spotless / CLEAN and you use enough shielding gas even after you finish the weld. ( 3 - 7 seconds ) Good luck and the manifold looks great so far.

So I'll be fine if I weld both the inner and outer of the pipes as long as I don't put the pedal to the metal with the TIG? So far I've been only told to weld the outside

I'd say about 95% of my welding was done by using the "fusion" or no filler rod method. Seemed that by doing this the welds turned out looking a lot more pure (maybe because of my lack of experience of TIG welding). I hope this is ok? I did hook up a back purge system and there was a noticeable difference in the weld quality (thanks maxthe7man for telling me to do that!).
banzaitoyota- if you ever get around to posting that white weld procedure I'd really like it. Never thought of preheating the metal..
I do have one question though. My turbo flange did warp little even though I had my turbine housing bolted to it. I was talking to a machinist buddy about machineing it flat for me but he didn't know how he'd clamp it in his mill and suggested just taking it to a belt sander. What have you guys done to re flaten the flanges?
