Thanks for the update!

Balsa wood i know is GREAT for designing stuff, very easy to use and manipulate etc. Use it for architecture. That balsa foam should work really well, although i find it kinda funny since foam to me is well...foam.

That kind of foam is used quite often in cases just like this. It is great for making molds to later fiberglass, carbon finber or whatever. You should check into it, I am sure you could find great uses for it.

Thanks for keeping us posted. I am also very interested in how this turns out. I am pretty much in the same place as you. Never really saw a headlight kit that I was crazy about and gave good light.

I'm on the same boat as you. The only reason I won't buy a sleek headlight kit is because I don't like the glued-on acrylic. I wouldn't mind glueing the lenses down if it was not noticeable, but how can you not notice those huge black outlines around the lenses?

The lenses on the lights are curved. If your talking about the covers for the whole light kit I have not designed them yet. I imagine that they will be curved.

Thanks everyone for the kind words.

I'm planning on ordering the balsa foam today and this weekend I'm planning on test fitting the lights in my car so I can see how far back I'm going to have to set them.

Still can't find my 6mp camera so I guess I'm just going to have to use my 4mp camera.

Well, I didn't get to test fit my lights this past weekend. However I did get the balsafoam ordered.

I've been posting on another thread about this project and I was given an idea for my next headlight project after this one.

Look at the pics wptrx7 posted. The ones with the hella lamps on the stock popus with a metal bracket showing in the front.

I'd like to do something like that but make a carbon fiber or fiber glass cover that would flush around the lights and hide the bracket.

I just might have to do that too.

Funny you should post that, since I just watched Airplane! yesterday.

My headlight kit is (apparently) officially dead. I just found out this week that the person doing the CAD work on my kit was laid off several months ago and was not allowed to take any of the files that he was working on. He may get them back after they've been reviewed and been determined not to be company property, or he may not. At this point, things don't look good.

I'll quote Adam Sandler in The Wedding Singer... "Once again, things that could have been brought to my attention YESTERDAY!"

We'll see if we can salvage the work, since he has some files at home.

I an see how this would be useful because of size, but how would light output be affected? What would be the benifits of going with this othe than size?

They're both 55W lights, so light "output" would not be affected, AFAIK. I also assume that beam pattern is very comparable betwen the two, since they're both designed as low beam headlights and made by the same manufacturer. I don't think there's any compromise here. Only goodness.

We planned on using a 50mm halogen low beam (I grabbed the first two that came into the US about a year ago, not that it's done much good since) in combination with a 90mm halogen high beam for the basic setup because that was A) the cheapest combination, B) DOT legal, and C) both could be upgraded to HID later, if desired.

Also the 50mm low beam and 90mm high beam are the shallowest lights front to back, potentially eliminating but definitely minimizing any cutting required. The small diameter of the low beam would also allow placing it outboard of the high beam and raising it to clear the bumper, providing the widest spread of light from the headlights you'd be using most often. I think it would also give the car a more modern (think C6, Modena, etc.), aesthetically pleasing appearance as well.
