Don't be tempted to buy white plastic and paint it black - it will look like ****.
I think maybe styrafoam would be the best bet to make a mold. Something not as poreous as most foams, and shape it to whichever way you want and then lay a base coat of glass, then sand and lay another coat, and form it to how you like. Then when you get a good shape, just cut the foam out or use some sort of solvent such as gasoline to eat the foam. Hell you can make napalm as youre finishing :-)

i'm too busy with my brake swap at the moment.
yesterday i realized that none of my stock rubber lines are going to come off (after rounding off the flare nuts), so i'm just going to cut the hard line and put a new flare nut on.
ordered some SS brake lines from Corksport today also

anyways, i'll be sure to post some pics on the road at night as soon as i get the car back running

yeah, unfortunately the driveway has an uphill slope. if i get the time i'll try to find flat ground.
mind you i DO aim the low beams a little higher than normal since the sharp projector cutoff allows for this.
for daily driving i can say that these have definetly improved my visibility. it really depends though on the person. some people may be content with the stock headlights, especially if they don't drive a lot at night or live in areas that are very well lit (big cities).
i just wanted to update this, H9 HID kits are now widely available. at the time i first posted this thread the H9 type bulb was relatively new.
so a HID kit for H9 bulbs should be a direct retrofit.
i'm thinking of eventually getting a kit and seeing how it is.
and HID conversions work much better in these modules than retrofiting into a normal H4 enclosure:
