That's actually one of my design constraints for drawing up plans, which is why I want pics of the original frame for the headlights.
And if you have ever removed your headlights as one piece, the hinge piece bolts onto the frame, so really all you need is the frame to be made to:
1.) Fit within the original dimensions; minus height of course (roughly 3-4 inches removed looks to be good?)
2.) Match the bolt and screw holes with the original ones; i.e. headlamp cover with new frame and hinge assembly to new frame.
3.) Create or modify original linkage for the headlight motors so that they function properly. (keep in mind you will not be forcing the lamp as high and so you need to adjust accordingly.)
and it should just bolt in...

Yeah I planned to build some at one time and I can admit I flaked out but only because I decided it wouldn't be worth my time. And after seeing more and more pictures of RX-7s in all states of modification I decided that for whatever reason that I do actually like the stock pop ups I would change one thing though. The weoght of the whole thing. Someone should build a fiberglass bucket and lid just like the stock one but lighter. Then the motor brackets and arms could be lighter duty as well. i.e. smaller and made from say aluminium. although if I built something like that it would cost too much to reproduce for me to sell it. I'm not a factory. So I'll probably be stuck with the stock ones forever. I will just powerdercoat the parts so they look nice and nickel plate the rest of the stuff.

I nabbed myself the headlamp assembly... which is sitting on my desk next to the keyboard. I took some measurements and the frame is 1/8" steel sheet with spot welds holding a lot of stuff together...
I've been playing around with different methods of creating a template to just stamp out or cut out a pre-cut piece and just fold and tack together. Will make a thread for the progress when I feel I have something substantial to work with.

ahh, Ill be making some head way here soon, ust go a crap load more tools in my shop. Still havent sourced out consumibles for the plasma cutter yet though, though working through the armys suppliers, most of there crap is sent over to the sand box before we can get some back here.
Anyway, making headway has been hard this past month, I had a combatives lvl 2 class that took two weeks and then this past two weeks Ive been out in the field. we get back for two weeks and then we are going back out for another two weeks, come back and go out for another month. So as you can see in going to be making small steps until probably the end of july, but the good news is that I found a metal supplier and a place that can cut the metal to whatever design I give them for a decent price. Ill keep updating as I make progress, should be able to get a rough "product" cut sometime this week though, as long as I can stay under the radar in the shop.

I tink just about everyone has thought about doing this...i kno i have but i just don't have the means to do it...i would totally be game to buy a set if i can see some pics of a finished or semi-finished product?

Im trying man. Ive got other prioritys that superseed(sc) my own unfortunitly. but Ive been scoping out a tool that might help me along, at least with other projects as I dont really have room for it in this crappy military housing. But this will get done, I will get at least the bezel and the light housing done so you can at least install the kit and just leave the lights up for now, though I have what should be an easy way to get the lights to stay low, but thats a trade secret for now.

I had started taking measurements of the pop-up light that I have living on my desk...
Then, I decided to get cake and total my seven... so I haven't been giving this side project as much thought...
But I need something to take my mind off the painful car that is sitting infront of my door.. so I will post updates when i can get a rough mock-up ready for you guys.

No, the cake was fine, nice cold stone ice cream cake, stuck to the little gold plate and I had it buckled in for saftey. Tasted good even though it was a kind of bittersweet irony...
Anyways, I am still making measurements on the stock headlamp frame, I am still looking for affordable 20mm HID light sets to install when i have a mock-up/prototype done.. will make a thread when I can!

Im stationed at ft bliss. F. Co. 5th BSB 2nd CAB 1st AD, I think, it changes like every day, I got here two years ago while they where building up the unit, 1st AD outta germany was supposed to head here to after there tour was done, but I dont know about that know. We are part of thee FCS team, and are testing out some high spped tanker crap. Well they are, I sit in my weld shop and fabricate all day. and to think im a 63B.
Anyway, Demon Thats been my problem, cheap HID, so Im going with a 7x5 design so people can get regular headlights or pop the extra dough for the hids

Ah yes, as they say, the Army is constantly changing. I'm a 94F (electronics repair) and they have me doing odd end stuff and trying to teach me to operate things haha. I'm 50th Sign Corps BN 35th sig BD. I've been in the Army a year come may 23rd, so its been interesting. So far I like the "new Army" as its told. Yeah I get to work on little things when needed, like you might be able to weld something together. Good luck, and how about some updates on this project? Would you do a flush kit for another Soldier hehe?

a flush kit would be easy to do, get in good with your welders, they will have the supplies, and as long as your ccol with them should be able to hook it up, you work out of your motorpool right? only problem would be having the covers made, Im good at working metal, not so much plastic.
I got lucky as hell getting a welder as my team leader, just need to pressure him more into teaching me tig without getting myself smoked. A year huh? PFC? Im about to get my SPC next month. My sgt has been pushing to get my waiver but the commander wont sign off on it, f*&%ing like punk b*&#$, oh well though, I guess thats how it goes. Anyway, I got a buddy stationed outta bragg, hes over in the sand box right now thou, cant remember his unit though, they just deployed febuary.
Anyway, still waiting on our plasma kit to come in. probaby just going to break down and pull out the dremel and do it that way. Ill find out whats up with our stuff tomorrow then probably go at it agian tuesday.

I'm coming accross a similar problem... I have finished teh measurements and everything, next step is fashioning a mock-up... have to go buy cardboard again.
But I realized that I will have the frame done, but no plastic cover to make it look nice... anyone good with that stuff?

Ahh, finally some good news, our plasma consumable kits have come in, looks like Ill be spending lunch at the shop tomorrow. Might just park the rover tomorrow and puts a couple bucks in the 7's tank. hopefully Ill have some pics up tomorrow to show you guys

I started on flushmounts for my car. Well, by started I mean I have the front end ripped apart and some very basic measurements taken. BUT my parts came in to get the car running, the wifes van broke, and sheet metal is 80 bucks a sheet. I've got time and money going to too many other places at the moment. BUT they WILL get done. I didnt rip the front of this car apart for nothing. I thought about making some to sell when I get it done but everyone wants to be cheap as possible. Plus if I do decide to do it I'm not selling them with lights, everyone wants something differant.
