Headlight conversion
If there was a way to find out what the housing was made out of I might go for it. If it is fiberglass I can trim it and then paint it to make it fit. The only down side is if I don't like it...it's 180 bucks out the window.

Remember this is a project and no paint has been applied.
1. Get the parts, I bought the El Camino (80's model) 4 X 6 bezels and brand new Hella H4 4 X 6 lamps off eBay.
2. Remove the old lights and linkages.
3. Very carefully mark the rad mount for where the headlamps will be located, keeping an eye on everall height.
4. Cut metal out until they fit.
5. Use thin flat aluminum strips to attach top mounts to rad support panel. This thin strip secures headlamps but is soft enough to bend slightly to adjust aim.
6. I used metal screws to secure the parts.
7. Cut a piece of 1/8 lexan sheet big enough to fill the space, note its bigger than the headlight cover.
8. Put the lexan on the original cover into a oven preheated to 150 degrees, then monitor it closely. I had one bend the wrong way, I was using old material, I just cut it out the other way so it would bend downlike the first and it worked fine.
9. Wiring is straight plug in.
10. Lexan needs to be secured, I used metal 90 degree tabs, I also painted the areas that aren't needed to let light out to hide the mechanicals inside.
Note: I did not use buckets as this is my race car, but it is a future fiberglass project I am considering.

I'm going to start fiberglassing a housing to see how it looks and fits. I will post pics to see if you guys like it or not. I will be doing it on my shell so I am not worried if I mess something up.

Ok I am working on fiberglassing the housing right now. I am trying to make it universal to where if you want different style bulbs(square, rectangle,cirlce) it will work.

That way when they try to fine you $5,000 you can argue that you made the effort to install a DOT compliant aiming mechanism and stand a far better cance of getting the fine reduced to a few hundred bucks.
in your specific case, where it's on a car that's only driven on a race track, you may be able to get away with the aluminum strip, but any car driven on the road wouldn't have that luxury.

Ok you guys. For mounting the headlight in the housing, how do you think I should do it? I havent figured out how I should do that. I want to mount it to where it is still adjustable. If anybody has any ideas I will gladly take them to help finish the project.
I don't have anything, to busy right now. I know $100TII is supposed to be working on it. I don't know when I wil lhave the time to do this. I will let you know if I get a chance to start playing around with it.
