I could do the actual lights, but does anyone know how to make the clear plastic cover?

I thought about using Plexiglass, but I do not think it would be strong enough.

Any ideas where I can get a clear material that won't crack or change color?

Try lexan, thats what the real ones are made of.

 

Yep, that's the ticket. Does not yellow or "craze" like Acrylic. At just over 300 degrees F you can bend/mold it as well. Great stuff, but even a sheet (try to find a scrap for your prototype at a plastic supply shop) of 1/8 inch thick (which is more than adequate for rock/chip protection) is damned expensive. They may even give you a scrap if you tell them you are building a prototype and hopefully will be buying several hundred full sheets for production!
