However, with an all aluminum system is there a potential for same rate expansion and thus a little bit more room to save the motor? what about the DFI, is it true that the intake velocity is not longer important? Could you just cut massive ports into the motor and add power?

From what I have heard the RENESIS stuck with the steel rotor because aluminum expands more under heat than steel, so the worst that would happen in an overheat condition is that you would lose compression (the housing expands more than the rotor does). Thus, no permanent engine damage. With an all aluminum design you will need to be concerned with overheating.
