So, the smaller alt pulley helped. At idle, under full load, the car now is at 12.4 volts. Still a bit too low for my taste, but the car is charging at this level so it will most likely be okay. At 1,500 RPMs and above, everything is 13.0 volts or more.

Next week I am going to do one more thing and then call it a day - I am having an alternator shop configure the diodes in the alt to give more volts at 1,000 RPMs. Didn't know this can be done until the mechanic talked to me about it. I'll see what this results in then.

This is an idea.

On your 2 pin plug on your alternator.

Their is a wire that should go to your battery. It basically checks voltage and tells regulator what to charge. Is yours connected?(its not your B+ terminal, it comes of your 2 pin plug and should go directly to your battery).

I have the two pic connector connected but I don't know where it goes to. The positive side of the battery? Any diagram for this? My guess is it's not connected.

Look at that picture S6 is bottom left on the picture.

L terminal should Go directly to the positive on the battery terminal(DO NOT RUN IT TO THE B+ on the alternator)

Terminal S usually goes to dash But if you dont have your DASH wiring connected.

You simply get a Relay. Connect Terminal S to Pin 86 on the relay.
And Connect 12V ignition to pin 85 on the relay. And your done. this will trigger the reg on the alt to charge.

If you dont have the above setup then this will be almost 100% your problem.

Thanks so much for the info. I would bet money the alt is not hooked up this way. The two pin connecter is there but I don't think the wire runs to the battery. I have an extra wire off of the positive on the battery but I believe it is for a direct fuel pump wire and relay.

Interesting.

Tested the system and the feedback wire as illustrated above does exist so this is not the issue. Bummer.
