question about intercooler..
 

hey guys, i have a intercooler with an inlet/outlet of 2 inch, but the actual openning is only 1.75 inch :( .. and i want to bored it so the openning is 1.9 inch instead, so that i'll get better flow.. what do you guys think...? would the metal bids damage my intercooler or should i just have a shop remove the actual inlet and oulet and weld new ones on..? but i bought it for a bit of money and dont want to waste anymore money on it...

A better question is...how big is the intercooler core?
If the intercooler core is too small, enlarging the inlet (and outlet) will really do nothing for you. :(

i know that the intercooler core is big enough for a larger inlet and outlet, but i dont know how i should go about it...

Also remember, if you open up the ports, you are thinning out the wall to the point that it is more prone to a blow- out at higher temps and pressures. Chances are that if the endtankes are sized for the system, you are at a good enough flow rate for the cooler.

You may wanna look at the rest of the intercooler plumbing and see if there are other areas that you can improve on other than machining the pipes.

I dont believe the small change in the ducting is going to give you any real performance increase. You may get a quarter of a pound less pressure drop because of the smoother transition from standard wall thickness pipes to the thicker.. that has been milled down. But I do not think you would actually see the improvement from that change.
