If the fuse is a typical two-blade fuse it is probably heating up at the terminals. I had that problem initially with my Taurus fans on high-speed. The fan pulled 25 amps continuously-and the 12 gauge fuse holder heated up. I subsequently bought an 8 gauge fuse holder, but ultimately chose to NOT use it. Why? Because I discovered that the blade connector themselves were current limited to 30 amps. Putting two of them on the fuse still caused some heating. I ended up using the open slot in my main fuse box. It would normally be used for ABS, but my car did not have ABS. The empty slot did not have connectors, so I pick-n-pulled some at the salvage yard. I now have an 8 gauge wire on 100 amp rated connectors. It looks OEM because....it is.
have the volvo relay, but I really don't want to use the GIANT VW switch. I may
just run two smaller ones. Like 180 on and another at 190/195 on? What is the
ideal operating temp of the engine?
Here is how to wire the fuse through the stock box. First remove the plug that
contains an open fuse spot and break/cut the plug so you can get to the open
terminal.
Next, throw an aproppriate connector on your fan power supply and slide it right
onto the stock box terminal. Find a 30/40A fuse and your done.

have the volvo relay, but I really don't want to use the GIANT VW switch. I may
just run two smaller ones. Like 180 on and another at 190/195 on? What is the
ideal operating temp of the engine?

My suggestion is to find out the original fuse-circuit breaker value and use a comparable fuse.

Damn, I should've paid more attention to this when i pulled the fan off..I guess back to the scrap yard again..

I got mine at the junkyard for 10 bucks! It was even already taken off and sitting inside the van.
The fan works great with very minimal effort to install. Sure beats paying over $200 for a new fan clutch

What is the point of installing the efan if you're not going to exploit it's greatest advantage over stock?
Even the crude mechanical fan attempts to sync it's performance with the temperature, wiring the efan to be ignition activated ("Always ON") is a step back from that.
Why do you need/want any fan action at all before the thermostat opens?

Got to thank you BDC for this discovery
Went to the local junkyard yesterday and got it for $25, it was a melting 104F in the sun, and I was sweating my *** of taking it off lol, got it home, took my radiator out (Koyo aluminium for the S5) since I had to do a flush anyway. Measured everything, cut, trim, and an hour later with the whole system flushed and installed, it was keeping temps under 200F on LOW, I was amazed at how much air this thing pulls in O_O Mind you this is in 95F temps by now, and its keeping it under 200F on low speed.
One problem I have is that on the highway, my temps are 5-10F higher then when I drive in the city....weird. I have the fan to turn on at 180F.

It did, but not for long 
. I guess it was before the thermostat opened because a sec after it went up to about 175 and it stays there at idle, sometimes creeping to 180 then back down to 175.
I went to autox and the fan kep it from going above 195 the whole afternoon, and it was very hot as well, about 95 degrees. Its a S4 Turbo 2 with a Fluidyne, the said FAN with foam insulation all the way around and underpanel.
After the temp went to 195 during the run it came back down to between 175 and 180 before my next run, which was impressive to say the least.

Very similar is the lincoln MK VIII fan. also 16", supposedly they flow over 3000 cfm, but nobody actually confirmed it. To those going to the junk yard to pull fans, test them before you pay for it. I tested two fans before finding a good one, bring something with a battery
